Pallet overhang: how far may a load stick out?

There is no universal figure for how far a load may overhang a pallet. The permitted footprint depends above all on the acceptance terms of the carrier you book and on the requirements of the consignee.

The direct answer

Base the judgement on the real dimensions of the whole unit and on the acceptance rules, not on an assumed allowance. Without a confirmed standard or carrier terms, no single safe number can be given. The safest approach is to keep the load within the base, unless the transport specification explicitly permits larger dimensions.

What the permitted footprint depends on

The base format does not automatically set the permitted dimensions of the whole shipment. Pallet dimensions serve as the reference for judging the layout, but the finished unit also includes the goods, the packaging and the securing applied.

The starting point for measurement is the actual base of the carrier - 1200 × 800 mm for a EUR / EPAL 1, for instance. With 1200 × 1000 mm carriers the trade name is not enough; the differences are explained in the industrial pallet. If the carrier has no clear mark, measure the base and check the manufacturer's documentation.

Then verify the carrier's terms and the consignee's requirements. These may cover not only the base but maximum dimensions, height or how the whole unit must be prepared. Run that check before packing starts, so the layout you adopt matches the rules for that shipment.

How to measure overhang properly

Measure only after the unit is built and secured. Film, corner protectors, slip sheets, tape and other securing materials all add to the real length and width. Take the tape to the outermost points, not just to the carton walls.

Measuring one side and assuming the opposite matches is not enough. The load may sit off-centre, and packaging or securing may protrude unevenly. Checking each side separately establishes the real footprint and shows where the overhang is greatest.

The formula for a centrally placed load

Overhang per side
(load length − pallet length) ÷ 2, and the same for width.

This only applies when the load sits centrally and has a regular footprint. If it is offset or irregular, measure each side separately.

Worked example on a EUR / EPAL 1

Take a regular load of 1260 × 840 mm placed centrally. For length: (1260 − 1200) ÷ 2 = 30 mm, so it overhangs 30 mm front and back. For width: (840 − 800) ÷ 2 = 20 mm on each side. Those figures describe this particular unit - they are not automatically permitted values. Compare them with the current terms of the carrier before dispatch.

Why overhanging loads get questioned

Protruding packaging is more exposed to contact with other load units, handling equipment and infrastructure. That raises the risk of damage during movement, storage and transport.

Exceeding the footprint can also change how space is occupied and how the shipment is handled. The unit may not fit its allocated slot, or may need different handling. That does not automatically mean a surcharge or refusal: acceptance, reclassification, an extra charge or refusal all depend on the specific carrier's terms.

Do not confuse a load overhanging the pallet with a load overhanging the vehicle. Those are separate matters - the first concerns the dimensions and handling of the pallet unit, the second its placement relative to the vehicle.
